I've woven a tube project before but I'm having a brain fart and need some input....
I have designed a draft to weave fabric for couch pillows. I was thinking of weaving the fabric as a tube with a flap at one end to close the fabric over the pillow. First question, is this doable and/or a good idea? second question, if I weave it as a tube, do I need to double the amount of threads in the warp to accommodate the double weave?

I wove a tube for a bag, so I didn't have to do any major sewing :) I wove the opening end of the bag for a couple inches, in separate layers, so I could sew those. On page 3 of the Double Weave episode in Season 3, the very bottom of the second draft is how to weave a tube in plain weave for 4 shafts.
Thinking about the flap, there’s a few ways I can see this but, hoping folks with experience in sewing can jump in as they would have some ideas.
Weave the two layers separated where you would need to deal with the extra flap, either fold it inside the cushion, or cut it off or weave the two layers as one layer - your flap will be twice as thick which could be a nice accent/texture?
For the amount of threads in your warp yes, you will need to double the amount so that you can accommodate the double weave. At the 10:30 timestamp of this video, Jane explains at the blackboard the basics of double weave. Closer to the 14:00 you can see how she’s doing the calculations to double the amount of threads.
